Bauxite rock mined from the ground is the first step in the manufacturing of aluminium. The Bayer process converts bauxite to alumina, which is then processed further using the Hall–Héroult process to produce the final aluminium metal. After the bauxite has been mixed, it is crushed to create a homogenous composition. The resulting slurry is combined with a hot sodium hydroxide solution before being treated in a digester tank at a pressure considerably above atmospheric pressure, dissolving the aluminium hydroxide in bauxite while converting impurities into insoluble compounds. Steam is withdrawn as the pressure is lessened, cooling the system. The bauxite residue is dumped once it has been removed from the solution.

The [Al (Al (OH)4] ions are broken down into aluminium hydroxide when tiny aluminium hydroxide crystals are seeded into the solution. The mixture is delivered to classifiers after almost half of the aluminium has precipitated. Excess solution is filtered, evaporated, and recycled. As seeding agents, minuscule aluminium hydroxide crystals are collected; coarse particles are heated to convert to alumina; and the excess solution is evaporated, filtered, and recycled. The Hall–Héroult procedure is used to convert alumina to aluminium metal; it is electrolyzed in molten cryolitecryolite and calcium fluoride to make metallic aluminium in this energy-intensive process. The liquid aluminium metal sinks to the bottom of the solution and is tapped off before being formed into huge billets to be processed further.

The electrolysis cell’s anodes are constructed of carbon, which is the most resistant material against fluoride corrosion, and are baked or prebaked at various stages of the process. For every kilogramme of aluminium produced, the cathode is consumed at a rate of 0.02–0.04 kg. After the cathode breaks down, a cell is normally terminated 2–6 years later. Aluminium with a purity of above 99 percent is produced through the Hall–Heroult process. Apply the Hoopes method to further purify the water. Molten aluminium is electrolyzed using a sodium, barium, and fluoride electrolyte in this method. The resulting aluminium is 99.99 percent pure.
